End to end, bad idea; side to side, better idea. If side to side I would recommend purple because it will fill the minor gaps between the two pieces.

Does the speed at which the sand is dispensed affect how well a boom does? Because I've always just assumed that if a boom can hold 15kg it will hold 15kg no matter what. Also if the bucket tilts it shouldn't matter, right?
The speed of sand doesn't really matter, but you want to start the pouring slow and then increase to pouring as fast as you can. In terms of bucket tilt, it doesn't matter as long as the bucket is not swinging. Basically any motion of the bucket will cause extra forces to be exerted on the block and that's something you don't want.

i think only the length of the chain matters, but i dont clearly know too..
how long do they usually hang the bucket from?
Based on personal experience, I'd load slowly in the beginning and increase in loading speed over time (like xiangyu said).

The bucket tilt doesn't really matter imo since the force is still applied from one point. Just make sure the edge of the bucket doesn't touch the ground...

At what height the bucket is hung from is usually up to the competitor, though it can vary slightly from one testing apparatus to another.

Cut/sand down the longer one so they're even?

Draw up a template for the base, build it on the template with the pieces taped to it, then build the rest.

We normally leave 5mm buffer (longer than mark). Then manually use sand paper to slowly get all the point and make sure all legs are straight and evenly support the weight. Do it vertically on a table. A small pluming bob may help.
